This has been an ongoing issue since I bought the car last March. Dealership replaced..."stuff" related to the gas tank once, and it made the problem even worse. I can't get near topping off my car. I have been taking pictures to show the dealer, because they are the only within 30 miles, and haven't been very helpful (Joe Machens Ford in Columbia, MO).

Here are recent photos from the last tank. By 100 miles I'm over 1/2 tank used (all highway in this picture), and filled up this morning with about 20 miles to empty and could only get 7.5 gallons in before the pump won't let me put more gas in.

Additionally, when I'm stopped or at low speeds when I turn the steering wheel there is a clicking noise...basically sounds like you're typing on an iphone. My drivetrain warranty is almost up, I've taken my car in 4 or 5 times and mentioned this issue and they repeatedly tell me they don't hear anything. Once I even had a manager listen as I turned the wheel, he said "huh, yeah that's pretty loud, I hear it", then when I picked the car up I got the same story. Pretty much every passenger asks what the clicking noise is. It has been getting slightly louder lately, and I'm worried after I take it in next week, if they tell me they don't hear it again, my 36,000 warranty will be up.

Any advice?

Clicking is probably a strut mount. Myself and several others have had issues with them. Dealer will swap them out. If the dealer installs them correctly, the problem will be gone. If they don't (and they over torque them on install), the clicking will come back within a day or two. I gave my dealer several chances to get it right then quit trying. Going to have Mountune Clubsport suspension installed this winter anyway.

Can't help on the gas issue, though I feel like I have seen the issue reported on the forum before (so someone should be able to help).

Go to a different place. If they will not work with you simply go somewhere else. (another ford dealer)
I never recommend taking any car to a dealership to have mods done. Either do them yourself, or have an experienced friend-mechanic, or professional mech.

I will agree on the strut mount. Noy my ST, but previous cars and other cars what you are describing sounds like the strut mount. My last care they had to install them 3 times because they kept over torquing them.

Do you fill up when it is hot? or cold?

If I fill up in the after noon and it is hot out... it clicks off early and I have to pull the nozzle out and put it back in to complete the fill.

If I fill up in the morning, I never have issues and can fill tank from 1/4 tank to full without stopping.

I have heard there is a issues with the cap-less system and I know the Ford line all have the issue. I haven't taken it to the dealer to find a resolution because I hate dealers :) My neighbor has a F150 and it has the same exact issue!

Fix... fill up in the morning! ****ty but life doesn't always serve you perfect solutions

Is the clicking from inside or outside the car? Clicking in the actual steering wheel inside the cabin is most likely the clock spring. The fueling issue is usually a charcoal canister or filler tube or both.

If I fill up in the after noon and it is hot out... it clicks off early and I have to pull the nozzle out and put it back in to complete the fill.

If I fill up in the morning, I never have issues and can fill tank from 1/4 tank to full without stopping.

It doesn't matter when I fill it up, it always does the same thing. And I can't pull out and push back in (ha) to continue filling. Or hold it almost out and continue filling. It just stops no matter what...but the gas tank isn't full, I can put a tube in an put gallons more gas in the tank.

The clicking is under the hood. I mentioned strut mount before (I posted a similar thread long ago) and they told me it "looked ok". I haven't heard a single good thing about the dealership, but I can't take my car towns away and leave it there...unless I got a loaner car.

When the clubsport setup goes in I will be doing it myself. Gave the dealer a few shots at fixing it mostly because I didn't have time to do it myself (was buying a house/moving at the time). In hindsight I could have done it myself after the time it took to take the car to them several times.

Sounds like a possible tank ventilation issue? Not sure how the fuel tanks are set up on these cars, though. Sure sounds like an evap system issue to me.

LOL no... just no.

It sounds more like ventilation issue on the tank. Temp is not going to cause something like this.

If you have a way to monitor PID's, I would monitor the FTP (fuel tank pressure sensor).

During ambient conditions, the voltage should read around 2.6 volts. As the tank is being filled, the voltage should go up slightly to indicate that there is more than ambient pressure. This also indicates that fuel is reaching the tank. If fuel is reaching the tank, there is an issue with the EVAP system, Most like a vent valve or blocked line. Raw fuel in the canister is not likely if there are no CEL's or drive-ability concerns

If the voltage does not change when refueling then there is an issue with the fuel reaching the tank. This can be the filler neck or there is a check valve in the tank where the filler neck is attached to the tank. The check valve is actuated by a spring, so its possible that the spring is damaged or not seated correctly and preventing fuel from reaching the tank. If it is not the check valve or filler neck, it's the tank itself.

What year? There is a TSB for the gas gauge. I went through an ordeal in trying to get it diagnosed and addressed. Couldn't fill the tank properly as the nozzle would turn off after a dollar or so, gauge was wildly inaccurate. Pictures provided to dealer, constant "cannot replicate" whenever I dropped it off, if they even had a chance to look at it, many times I got calls that they didnt get to it and wanted it overnight. Finally got the service managers attention and he had the TSB applied, all was well after. Replaced the canister purge valve IIRC due to a hairline crack
